An idea occurred to me on this..
I've seen (not used yet) alternator and starter test sets at Autozone
stores and other places, where you bring it in, hook it up, and check
it out for free.
See if someone in your area has something like this and test your
alternator. Even paying $5-10 might be worth it, if it saves you
rebuilding the thing, and it turns out it's bad connections or voltage
regulator..
Another thing is checking for cable drops... measure the voltage at the
alternator terminal, compare it
with the measurement at the battery terminal. That will tell you if you
have a connection problem in the wiring..
