Ultimately, what worked was renting a 3/4" impact
wrench. Didn't have to lock the engine - just put the
impact wrench on that big 38mm hex, turned it on for
about three seconds, and wa-la - pulley came free...

Gee Brian, you were somewhat luckier than me... but WHO ISN'T!!!!
(laughing hysterically, falling on floor, slapping my face a few times, getting back in the chair with slight tic...)

Ahem...

It took much application of PB Blaster (of which I'm becoming a convert) waiting, hammering, waiting,
using a punch and hammer all around to make sure the lockwasher was completely flat, more hammering..

Finally after 2 1/2 days, with several 5 minute sessions of whanging with the impact wrench, it finally let go.

Do I have to say anything about being gunshy around torquing and bending things??

I ordered the $5 VW flywheel block, I'll let you all know how it works when I put the pulley on the new motor.
