I've mixed and matched blocks/covers (once) with no problems.

I'm about to mix and match a block and a cover again for various reasons. I'm
not worried about this alignment issue - reasoning goes like this....If the
bushing in the block is replaced then it must be reamed to size (see Alfa shop
manual), which I don't believe can be done with the cover in place - so the
reaming takes no account of the cover alignment. Same goes for replacing the
bush in the cover.

this is true and a little troubling - you do hear of blocks that have been
align-honed (line-honed?) having trouble with front crank seals - if the cover
isn't honed at the same time (and it's highly unlikely to be) then there would
be a mis-alignment. I'll let you know....
